Printing Needle team member comparing youth and adult t-shirt sizes against a size chart

Every season we get the same call: a coach, a PTA president, or an office manager who ordered 40 shirts, and now half the team is swimming in fabric while the other half can't get the shirt over their shoulders. Sizing mistakes are the single most common, and most avoidable, problem in bulk apparel orders. Here's how to get it right the first time.

Why Sizing Goes Wrong on Group Orders

Most sizing disasters don't happen because someone picked the wrong number, they happen because the person filling out the order form didn't know which size chart they were even looking at. A youth large and an adult small can be nearly the same width but drastically different in length. A "unisex" fit runs differently than a women's cut. And print method matters too: DTF and screen-printed designs can shift slightly with different fabric stretch, especially on fitted tees versus classic cotton.

The fix isn't guessing harder. It's using the right reference points before a single shirt goes to press.

Youth vs. Adult: Know Where the Line Is

This is the #1 mix-up we see, especially for school, sports, and camp orders. A Youth XL is NOT the same as an Adult Small, it's noticeably smaller in both chest and length.

Size Chest (in) Length (in)
Youth S 17" 22"
Youth M 18" 23.5"
Youth L 19" 25"
Youth XL 20" 26.5"
Adult S 18" 28"
Adult M 20" 29"
Adult L 22" 30"
Adult XL 24" 31"
Adult 2XL-5XL 26"-32" 32"-35"

Chart shown reflects a standard cotton crewneck blank. Fitted and performance styles run a size smaller, always check the specific blank's spec sheet, which we'll pull for you before production.

Unisex vs. Women's Fit: The Other Common Mix-Up

The second most common surprise: someone orders a "medium" expecting a women's fit and gets a boxy unisex tee instead. Here's the practical difference:

Fit Cut Style Best For
Unisex Straight, boxy, wider shoulders Mixed groups, teams, staff shirts, event tees
Women's Tapered waist, shorter length, narrower shoulders Fitted retail-style merch, boutique/salon staff, athletic lines
Youth Scaled-down unisex, shorter sleeves School, camp, and Little League orders

Our 3-Step Process for Getting Every Order Right

  1. Size sample first. For any order of 20+ pieces, we'll send a physical size sample (or a size run) before we print anything, so your group can try it on in person.
  2. One size-collection sheet, not guesswork. We give you a simple Google Form or spreadsheet template broken out by youth/adult and by fit, so everyone submits the correct size the first time.
  3. We flag mismatches before production. If your list has an unusual spike in one size or a size that doesn't exist for the blank you picked, we call you before we print, not after.

A Real Example

A local Little League team once submitted a roster with six kids marked "L", but three meant Youth Large and three meant Adult Large. Because we cross-checked ages against the size sheet before pressing anything, we caught the mismatch and confirmed with the team mom before printing. Without that step, three 10-year-olds would've been swimming in adult-sized jerseys on opening day.

The Bottom Line

Sizing problems are almost always a communication problem, not a printing problem. Give your group the right chart, collect sizes with the right terminology, and have a print partner who double-checks the numbers before ink hits fabric. That's the difference between a group order everyone's happy to wear and a box of shirts nobody wants to put on.
